Material and structure decisions
The pouch was specified in PU leather rather than a plain coated fabric, because PU gives a uniform surface, a repeatable colour between runs and a surface that wipes clean. The structure came from the construction rather than the material alone:
- Interlining: a foam layer between the outer PU and the lining, giving the pouch its padded, upright body without making it rigid.
- Base panel: a defined flat base so the pouch stands on its own rather than tipping.
- Zip placement: the zipper set into the top panel rather than a full-width opening, which keeps the side walls supported.
- Seam positions: corners rounded at the pattern stage rather than pressed into a sharp fold, reducing the fold stress that causes coating cracks.
Solving the fold-cracking risk
The specific failure mode for this product was the coating cracking along sharp folds, which shows as a pale line or fine crazing. Two changes addressed it. First, the pattern was adjusted so that no fold had a radius tighter than the material could tolerate, and the base corners were rounded. Second, the material was specified with a heavier coating on a firm backing rather than a thinner coating on a soft one, which resists flexing better.
A repeated-fold sample check was added to the approval process: the pouch was folded and opened repeatedly under load before the bulk order was released, so any coating weakness would appear at sampling rather than in the field.
